My ESTA was approved but I was denied boarding because I overstayed a tourist visa years ago. Why approve me if I cant travel?

That is because your overstay has disqualified you from getting ESTA even if it was approved

Yes. Immigration probably missed your overstay before granting you ESTA. But once they notice it, they can stop you. You may have to apply for US visa to travel
